Oxygen Plant Overview

Production process:

 

To achieve low distillation temperatures, the air separation unit requires a refrigeration cycle that operates through the Joule-Thomson effect, and the cooling equipment must be kept within an insulating enclosure (often referred to as a "cold box"). The cooling of the gas requires a large amount of energy to make this refrigeration cycle work and is provided by the air compressor. Modern ASUs use expansion turbines for cooling; the output of the expander helps drive the air compressor, which increases efficiency. The process includes the following main steps:

 

a. Before being compressed, the air is pre-filtered to remove dust.

 

b. The air is compressed and the final delivery pressure is determined by the recovery rate of the product and the fluid state (gas or liquid). Typical pressure ranges are between 5 and 10 bar gauge. The air flow can also be compressed to different pressures to increase the efficiency of the ASU. During the compression process, water condenses out in the interstage cooler.

 

C. Process air is typically passed through a molecular sieve bed to remove any residual water vapor and carbon dioxide, which can freeze and clog cryogenic equipment. Molecular sieves are generally designed to remove any gaseous hydrocarbons from the air, as these can be a problem in subsequent air distillations, potentially leading to explosions. The molecular sieve bed must be regenerated. This is done by installing multiple units operating in alternating mode and using dry co-production off-gas to desorb water.

 

d. Process air passes through an integrated heat exchanger (usually a plate-fin heat exchanger) and is cooled against a low temperature stream of product (and waste). Part of the air liquefies to form an oxygen-rich liquid. The remaining gas is nitrogen-enriched and distilled to nearly pure nitrogen (typically < 1ppm) in a high pressure (HP) distillation column. The condenser of this column requires refrigeration, which is obtained by expanding the more oxygen-rich stream further through a valve or through an expander (reverse compressor).

 

e. Alternatively, when the ASU produces pure oxygen, the condenser can be cooled by exchanging heat with a reboiler in a low pressure (LP) distillation column (operating at 1.2-1.3 bar absolute). To minimize compression costs, the combined condenser/reboiler of the HP/LP column must operate with a temperature difference of only 1-2 degrees Kelvin, requiring a plate-fin brazed aluminum heat exchanger. Typical oxygen purity ranges from 97.5% to 99.5% and affects maximum oxygen recovery. The refrigeration required to produce liquid products is obtained through the JT effect in the expander, which feeds compressed air directly into the low pressure column. Therefore, a portion of the air is not separated and must leave the upper part of the low pressure column as a waste stream.
